Pick the Fold Before You Pick the Pack

A bandana is a flat square, so its package is really sized to a fold. The same 22 in cotton square can become an 11 in square, a long 11 x 5.5 in panel or a palm-sized 5.5 in square. Each of those points to a different format, and changing the fold after the pack is quoted means a new die and new artwork.

Adult bandanas commonly run 22 to 27 in square, roughly 56 to 68.5 cm, and 22 in is the size most often sold as unisex. Squares around 18 in are usually sold as kids' or small sizes.

Bandana Fold Sizes and the Pack Each One Suits

Folded footprints below are plain arithmetic from the open square. Package sizes are typical planning sizes, finalized against a folded sample because fabric weight and fold tension vary between mills.

The practical takeaway: a small square carton only works once the bandana is folded to sixteenths. A quarter-folded 22 in square needs an 11 in footprint, and a 27 in square folded to sixteenths needs a carton closer to 7.25 in across.

Depth is set by layer count. A quarter fold is four layers of fabric and stays thin, while a sixteenth fold stacks sixteen layers, so we take the final depth from a folded sample rather than a formula.

Measuring a Folded Bandana

• Fold three pieces from the same production run exactly as your packers will fold them.
• Press lightly with a flat hand and measure width, length and thickness at the thickest edge, where folds stack.
• Repeat with the heaviest fabric in the range; brushed cotton or a hemmed edge adds bulk.
• Use the largest reading and add a little ease so the bandana slides in without dragging the print.

Rolled bandanas, often sold inside a sleeve or belly band, are measured the same way after rolling: length of the roll and its diameter. Roll length depends on how the square was folded first, so send a rolled sample rather than a calculation.

Header Card Sizing for Peg Display

The eighth fold is the usual peg format. Sealed in a polybag, it hangs as a long panel about 11 x 5.5 in, so a header card around 6 in wide and 4 in tall, folded over the bag top, is a sensible planning size. Card widths vary with the bag, so confirm against your own bag before artwork is finished.

• Card stock: SBS in roughly 14 to 24 pt, or 300 to 400 gsm C1S. A stiffer caliper keeps the staple from pulling through on a busy peg.
• Hang feature: a euro slot suits most retail pegs; a round hang hole suits clip strips and spinner racks.
• Attachment: staples are quick to apply by hand; a glued or heat-sealed card looks cleaner and leaves no metal near the fabric.
• Back of card: fabric content, care symbols, open size or neck range, and space for a barcode.

Match the Format to the Channel First

Decide where the bandana sells before choosing board. A peg-hung card, a shelf carton and a self-shipping mailer ask different things of the same design.

Header Card and Polybag

The lowest-cost retail format, with a wide print panel for the brand and pattern name. It suits high-volume apparel and pet bandanas sold on hooks.

Tuck Carton

A one-piece folding carton encloses the folded square, stacks on a shelf and works for gift programs. A die-cut window on the front panel shows the print without opening the box.

Sleeve and Belly Band

A printed paper band around a folded or rolled bandana uses the least board and leaves the pattern visible. It suits farmers' market stands, merch tables and DTC orders where the bandana goes into a larger outer.

Multipack Mailer

Three- to six-count packs of sixteenth-folded or quarter-folded bandanas fit an E-flute mailer, about 2.2 mm thick, which ships flat and resists crushing better than folding carton board. A single carded bandana asks much less of its board than a six-count mailer travelling through a carrier.

Rigid Gift Box

Chipboard wrapped in printed paper makes a structured box for a gift set or collaboration release. It is a presentation piece, not a shipper, so it rides inside a corrugated outer when posted.

Pet Bandanas Labeled by Neck Size

Pet bandanas usually sell by neck range rather than open size. One retail listing sizes a small at 6 to 14 in of neck, for dogs of about 5 to 25 lb, and a medium at 15 to 19 in. Ranges differ between makers, so print the range that matches your own pattern.

• Put the neck range on the front panel in large type, not only on the back.
• Give each size its own color flag or corner band so a mixed peg row reads at a glance.
• Snap-on and tie-on styles fold differently; quote each style from its own folded sample.

Board and Material Options

• SBS paperboard: bright white for header cards and cartons with full-color pattern photography.
• Kraft board, 300 to 400 gsm: a natural face for workwear, ranch and utility positioning.
• Wrapped chipboard: rigid gift boxes for sets.
• E-flute corrugated: multipacks and DTC shipping.
• Polybag or cello bag: keeps the fabric clean on the peg; size it to the folded panel so the bandana does not slide behind the card.

Mistakes to Avoid With Bandana Packs

• Sizing to the open square. The pack fits the fold, so quote from the folded footprint.
• Changing the fold after quoting. Moving from eighths to sixteenths changes every dimension.
• A thin header card on a staple. It tears at the staple line; step up the caliper or glue the card.
• An oversized polybag. The bandana slides down behind the card and the pattern disappears.
• Ignoring neck size on pet packs. Shoppers choose by neck range, so it belongs on the front.
