Start With the Folded Garment, Not the Size Tag

A medium tee and a medium sweater carry the same size letter, yet they need different boxes. What sets the box is the folded garment: its length, its width and the height of the stack once it is folded the way your packing team really folds it. Every size on this page is planned from that folded footprint outward.

Fold method moves the numbers more than most buyers expect. A store fold made on a fold board comes out flatter and squarer than a quick warehouse fold, and a gift fold wrapped in tissue adds height. Settle the fold first, measure it, then choose the box.

Clothing Box Sizes by Garment Type

The figures below are typical planning sizes given as inside length x width x depth. They are a starting point for a quote; final dimensions are set to your folded sample.

Two notes on the table. The hoodie appears once because heavy fleece gets its own treatment on the custom hoodie packaging product page. Jeans and dresses are left unnumbered on purpose: folded thickness swings with denim weight, lining and skirt volume, so a folded sample is the only reliable input.

How Much Clearance to Add

Measure the folded garment flat on a table, then add room. For a rigid lid-and-base box that should look snug, plan on 0.25 to 0.5 in per dimension. For a corrugated mailer that ships on its own, 0.5 to 1 in per dimension leaves space for tissue and stops the lid pressing on the fold.

Count the inside layers as well. Two sheets of tissue, a collar card and a printed insert add real height in a slim shirt box, and a box sized to the bare garment will bulge once they go in.

How to Measure a Folded Garment

• Fold three samples the way the packing line will fold them, not the way a photo stylist would.
• Measure length and width at the widest points, including any sleeve that sits proud of the fold.
• Measure stack height with the garment lightly pressed, then add tissue and insert layers on top.
• Take the largest of the three readings. A run from S to XXL often needs two box sizes rather than one.

Board Choices for Apparel Boxes

Garments are light and soft, so the board is chosen for print quality, crush resistance in transit and presentation rather than for carrying weight. The main options and where each fits:

• E-flute corrugated, about 2.2 mm: a thin, smooth-printing flute that suits tee and shirt mailers shipping on their own.
• B-flute corrugated, about 3 mm: more crush resistance for a heavy knit, a stacked multi-garment order or boxes piled in a fulfilment cage. It prints a little less crisply than E-flute.
• SBS or C1S folding carton in 300, 350 or 400 gsm: bright white board for retail shirt boxes and inner gift cartons that travel inside a shipper.
• Kraft board in 300, 337 or 400 gsm: a natural brown face for labels printing one or two colors on an unbleached look.
• Soft-touch laminated stock in 290 or 330 gsm: a velvety outer surface for presentation cartons.
• Rigid greyboard in 1.5, 2 or 2.5 mm wrapped in 157 gsm coated paper: lid-and-base and drawer boxes for gifting and in-store presentation.

The trade-off is freight and storage. Rigid boxes arrive assembled unless you choose a collapsible build, so they take more space and cost more to move. Construction Options by Garment

Mailer Boxes for Tees and Knits

A roll-end tuck-front mailer folds from one die-cut sheet, ships flat to your packing room and closes on the front tuck. It is the usual pick for a folded tee, a polo or a light sweater sent straight to the customer.

Lid-and-Base Boxes for Shirts and Blouses

A two-piece box lets a dress shirt lie flat with the collar facing up. A neck-shape card insert stops the collar collapsing in transit, and a belly band holds the fold in place. A telescope lid, where the lid runs the full depth of the base, suits a deeper fold such as a sweater.

Drawer and Collapsible Rigid Boxes for Robes and Coats

A robe or a two-piece set at around 17 x 11 x 2.5 in suits a drawer box with a ribbon pull or a lift-off rigid lid with a magnetic flap. Collapsible rigid styles fold flat for storage and open up at packing, which cuts the freight penalty on larger footprints.

Multi-Garment Mailers

Bundles and outfits need depth more than footprint. A B-flute mailer around 14 x 10 x 4 in holds two or three folded pieces stacked, with a divider card if each piece should present on its own.

Inserts, Closures and Finishes Worth Specifying

• Tissue: plain or printed, wrapped around the fold so the board never touches the fabric.
• Collar or neck-shape card: for dress shirts and blouses packed collar-up.
• Belly band: a printed paper band around the folded garment carrying size, fit or a care note.
• Printed card on top of the fold: a care card, size guide or returns note that tells the customer what to do next.
• Closures: tuck flaps on mailers, magnetic flaps or ribbon pulls on rigid styles.
• Finishes: matte, gloss or soft-touch lamination, spot UV on a logo, foil stamping, and embossing or debossing on rigid lids.

Printing Custom Clothing Boxes with Logo

Digital print suits short runs and several artwork versions, such as a different collection name per box size. Offset litho gives sharp full-color work on folding cartons and on the wrap paper of rigid boxes. Corrugated mailers can be printed directly or litho-laminated when photographic artwork matters.

Keep the size and fit callout in the same panel position on every box in the range. Packers pick the right box faster, and returns staff can read the size without opening anything.

Running One Box Program Across a Mixed Range

Few labels need a box for every product. A common pattern is three formats: a tee mailer, a shirt or sweater box, and a larger box for outerwear or sets. Mistakes to Avoid When Sizing Clothing Boxes

• Sizing from the size tag. Measure a folded sample; the label says nothing about fold height.
• Quoting on one fold and packing with another. A warehouse fold and a store fold differ, so agree on one before artwork sign-off.
• Forgetting the inside layers. Tissue, inserts and a belly band all add height.
• Shipping a rigid gift box bare. It is built for presentation, so plan a corrugated outer when it travels through a carrier.
• One box for a tee and a hoodie. The tee slides around or the hoodie bulges. Two sizes are usually the better answer.

Minimum Order and Production
