Frozen Cartons Live Through Freeze-Thaw, Not Just Cold

A carton in a steady freezer has an easy life. The trouble starts when it moves: from blast freezer to truck, from truck to a warm dock, from the retail case to a cart and a car boot. Each time the surface warms, moisture condenses on it, soaks into any exposed fibre and freezes again. Board that started stiff comes back softer, panels bow, and a seam glued with the wrong adhesive pops open.

Frozen cartons are drawn around the tray, pouch or product that goes inside. The reference sizes below are published examples or industry conventions, not fixed specifications.

All dimensions on your order are set from your own tray or measured product at quoting.

Where the Thaws Actually Happen

It helps to map the route before choosing board. A typical frozen carton warms at several points even when everyone follows the rules:

• Dock transfers: pallets wait between a reefer truck and a cold store, and outer cartons pick up surface moisture.
• Store receiving: cases are broken down and stocked by hand, often away from the freezer for a few minutes.
• Retail case defrost: open-top and glass-door cases run defrost cycles, and front-facing cartons take the warm air when doors open.
• The trip home: the longest warm period for many cartons, followed by a home freezer that may run warmer than a commercial one.

A short, controlled route from co-packer to a single grocery chain can run on lighter board. A long route through distributors, or any DTC program shipping in insulated boxes, deserves the stiffer grade and a full barrier coat. Tell us which describes your line.

Glue Seams That Hold in the Freezer

The glue line is the most common failure on frozen cartons. Standard hot melts can turn brittle at freezer temperature, and the seam that held at the filling line snaps open after a few cycles. We specify a freezer-grade hot melt for side seams and lock-bottoms, and keep the glue flaps free of anything that stops the adhesive keying.

• Leave glue flaps uncoated or knock out the varnish where adhesive lands.
• Avoid waxy or high-slip coatings near seams.
• Keep foil and heavy lamination off glue areas.
• Confirm the adhesive grade against your storage temperature, not just the filling line temperature.

Carton Styles for the Freezer Aisle

• Tuck-end carton: the standard for entrees and baked items; reclosable at home.
• Lock-bottom (crash-lock) carton: self-locking base for heavier family-size trays.
• Tray and sleeve: printed sleeve over an ovenable tray; easy to open and less board.
• Glued end-load carton: sealed on both ends for automated cartoners; needs the adhesive notes above.

Windows are rarely used on frozen cartons because film fogs and frosts with condensation and hides the product. If you want the food seen, a printed photograph usually does the job better. Compare styles on the folding carton styles page.

Print That Survives Cold and Scuffing

Frozen cartons rub against each other in shippers and freezer bins, often while damp. Aqueous coating or a scuff-resistant varnish protects the ink layer. CMYK on clay-coated board gives photographic food images; line colours carry nutrition and cooking panels. Ask us to plan cooking instructions with a clear panel layout, as they are read at the oven, not at the shelf.

Food Contact and Recycling Notes

Most frozen cartons hold a sealed tray or pouch, so the carton does not touch the food. Where it does, food-contact-appropriate board and coatings can be specified where required. Coating and adhesive grades are specified for your storage temperature on request. Recycling acceptance depends on the coating and on local facilities, so polymer-coated grades are worth checking against the markets you sell into.

Mistakes to Avoid With Freezer Cartons

• Testing at room temperature and freezing late. Run sample cartons through real freeze-thaw cycles before the full order.
• Ignoring the retail case. Open-front freezer cases and defrost cycles add thaws you did not plan for.
• Standard glue on side seams. Use a cold-rated hot melt.
• Varnish where glue lands. Knock it out on glue flaps.
• Too little caliper for a heavy tray. Family-size entrees need stiffer board or a lock-bottom.
• Wrong inner height for the tray lip. Measure the sealed tray with its film, not the empty tray.

MOQ starts from 100 on standard sizes. Extrusion-coated grades, glued end-load cartons for automated lines and multi-SKU programs can raise the floor, and we confirm that at quoting. Send a sealed tray or frozen pouch, your fill weight, storage temperature, distribution route and artwork.

Reorders on locked artwork may reduce proofing time because the structure and artwork are already approved, but standard production remains 10–14 business days after artwork approval unless otherwise confirmed.
