Blister card packaging is the format that put hardware, toys, beauty accessories, and OTC products on retail pegs for the last fifty years. A clear thermoformed plastic cavity holds the product in place, and a printed paperboard backing card carries branding, regulatory copy, and the hang tab. Done well, it sells the product through the cavity and survives the trip from production line to peg hook to checkout. Done poorly, the cavity pops loose, the card tears at the hang hole, or the print looks washed out under retail lighting.

What Blister Card Packaging Actually Is
A blister card pack has two parts. The first is the blister — a clear plastic shell vacuum-formed to the shape of the product. The second is the backing card, a printed paperboard panel that the blister attaches to. The shopper sees the product through the clear shell, reads the brand and product copy on the card, and the hang tab at the top hooks onto a peg or strip merchandiser.
The format works because it does three jobs at once. The cavity protects the product from handling on the shop floor. The card is a flat printable surface that prints richly under offset litho or digital. And the hang tab lets retailers merchandise high SKU counts on vertical peg walls instead of taking up shelf space.
Who Orders Blister Card Packaging
Buyers tend to come from a few recurring categories. Hardware brands package fasteners, drill bits, picture-hanging kits, and small tool accessories. Consumer electronics brands package cables, adapters, memory cards, and earbuds. Beauty and personal care brands package eyelash kits, nail accessories, brushes, and travel-size products. Toy brands package action figures, plush key chains, model car add-ons, and collectible series. OTC and supplement brands use sealed unit-dose cards for tablets and lozenges. Automotive aftermarket lines package fuses, bulbs, sensors, and small replacement parts. The common thread is a product small enough to fit a cavity under roughly six inches and a retail channel where peg merchandising or carded shipping makes sense.
Common Pack Styles
Three constructions cover most of the work, and a few specialty styles fill out the rest.
Face-seal blister. The flange of the clear cavity is heat-sealed flush against the front of a single backing card. It is the cheapest construction and the most common one buyers see at retail. The card is printed on the front only, the cavity sits on top, and the assembly cures in a sealing press.
Trapped or full-face blister. The cavity sits between two card layers — front and back — so the flange is sandwiched and hidden. This construction looks cleaner, takes printing on both sides, and reads as a step up in shelf presence. It costs more in card material and assembly time.
Clamshell-style card. A folded card with a die-cut window on one side and a clear blister insert behind it. Used when the buyer wants more print real estate or a folded format that opens like a brochure.
Slide blister. The clear cavity slides into a card sleeve rather than heat-sealing. Useful for products that need to be repackable or that the brand wants to refill at retail.
Heat-sealed unit-dose card. Used in OTC and supplements. The cavity holds a single dose or count, and the card is heat-sealed front to back so opening is one-time only.
Materials at a Glance
The clear cavity is usually PVC, PET, or RPET. PVC forms easily and runs cheap, which is why it dominates older hardware and toy programs. PET runs slightly more expensive but holds a glossier, glass-like clarity that brands lean on for beauty and electronics. RPET is post-consumer recycled PET. The recycled-content percentage on RPET shifts with feedstock availability, so the documented spec from the converter should be the number that goes on artwork. Some programs spec PETG when the cavity needs to flex without cracking, particularly for thicker walls or larger cavities.
Backing cards are usually SBS (solid bleached sulfate) paperboard in the 18 to 24 pt caliper range, with 22 pt being the common workhorse. Coated kraft is used for outdoor and tool brands that want a natural look. Recycled-content boards are available from many converters, though the precise post-consumer percentage depends on the mill source and should be confirmed before printing eco claims on the artwork.

Sizing the Card and the Cavity
Sizing is the spec detail that decides whether the assembly hangs cleanly and ships intact. Three measurements matter most.
The cavity itself should match the product profile with a small clearance — usually between 1/16 and 1/8 of an inch around each face. Too tight and the product will not seat. Too loose and the product rattles in the cavity, which reads cheap on the shelf and risks the cavity flexing in transit.
The backing card should extend past the cavity flange on all four sides, with extra space at the top for the hang tab and at the bottom for regulatory copy, ingredients, or warnings. A typical small hardware card runs roughly 4 by 7 inches; a beauty card runs roughly 5 by 8; an action-figure card runs roughly 6 by 9 with a deeper cavity. Larger cards exist for multi-pack assortments and oversized items.
The hang tab format should be confirmed against the retailer's planogram. Round Euro-hole hang tabs are common; Delta hang tabs are used where peg hooks vary; J-hook strip formats are used for heavier loads where a standard punched hole would tear the card.
Design and Print
Offset litho printing is the default for runs above roughly one thousand cards. It carries Pantone matching, fine type, and product photography cleanly. Digital print covers shorter runs and short-launch SKUs where plate setup is not worth amortizing. Finish layers include gloss aqueous or UV coating for color pop, matte lamination for a softer touch, and spot UV on logos or product photography for emphasis. Foil stamping and embossing are available where the program supports the upcharge.
The backing card design should accommodate the cavity flange — the seal area where the clear plastic bonds to the card. Artwork that crosses the flange seam reads slightly differently than artwork on the open card field, so the dieline should be respected and critical type kept out of the seal zone. Common Mistakes
A few recurring mistakes are worth flagging.
Specifying a hang tab without confirming the retailer's peg format. Euro holes and Delta tabs fit different pegs, and a card that does not seat means the retailer pulls the SKU.
Undersizing the card relative to the cavity. The backing card should extend past the cavity flange with enough room for the hang tab and the regulatory copy block. Cards trimmed too close to the cavity look unfinished and tear easily.
Skipping a structural sample for a deeper cavity. Cavities above roughly one inch in depth flex differently than shallow ones, and the seal pattern needs to be confirmed on a real sample before committing the run.
Using a thin card caliper for a heavy product. A 14 pt card under a half-pound cavity tears at the hang hole within a few peg loads. 22 pt or heavier holds up.
Locking artwork before the cavity tooling is signed off. The flange position and the cavity dieline can shift slightly between concept and production tooling, and artwork drawn to a draft dieline often needs adjustment.
