Start From the Pan, Then Measure the Baked Loaf

Most bakeries already know their pan sizes, which makes the pan a good starting point for a bread box. But the carton has to fit the baked loaf, not the tin. Oven spring lifts the top above the pan, and a domed loaf often hangs a little over the pan ends.

An 8.5 x 4.5 in pan is only about 2.5 in deep, yet the baked loaf usually domes well above that. So we take the pan size as a guide and set the final carton from a loaf measured after it has cooled.

Typical Planning Sizes by Pan and Loaf

A working rule: inner length equals the pan length plus 0.5 to 1 in, inner width equals the pan width plus 0.5 in, and inner height equals the baked loaf height, dome included, plus 0.5 in. The sizes below are typical planning sizes from that rule. Exact dimensions are confirmed against your loaf at quoting.

Pullman, Domed and Artisan Loaves

A Pullman loaf is baked in a lidded pan, so it comes out square with a flat top. That makes it the easiest loaf to box: the carton can sit close on all four sides, and the slice count is predictable. A 13 in Pullman often yields around 20 to 26 slices.

Domed pan loaves need extra height and a slightly longer carton to clear the overhang. Free-form boules and batards vary from loaf to loaf, so their cartons need more side clearance and are usually set from the largest loaf in a normal bake.

Round loaves also suit a different construction. A square tray with a lift-off or hinged lid gives a boule room on all sides, while a long tuck-end carton suits pan loaves and Pullman bars that slide in from one end. Batards fit either, depending on how long they run.

Closures and Packing Speed

Tuck-end cartons are the quickest to fill when a loaf slides in lengthwise, and they print cleanly on all four sides. Auto-bottom cartons stand open on the bench so staff can drop a loaf in from the top. Tray-and-lid builds suit artisan loaves presented on a counter, where the lid lifts to show the crust. Choose the closure that matches how your team packs at the busiest bake of the day.

Fresh, Par-Baked and Frozen Bread

The state of the bread when it goes in the box matters as much as its size.

• Fresh loaves still release moisture. A fully closed carton can trap it and soften the crust, so vent perforations on the side panels are worth planning, especially for crusty loaves.
• Par-baked loaves finish baking in the customer's oven. They travel further and sit longer, so they usually need a sturdier carton and often a bag inside.
• Frozen loaves move through cold storage, where condensation and stacking loads are the risks. Corrugated or a coated board helps the carton hold its shape and keeps the print readable.

A bakery selling all three should not force one substrate across them. Plan a carton per state.

Vents and Windows Do Different Jobs

Vent perforations let moisture out; a window lets customers see the crust and crumb. They often appear on the same carton, but they answer different questions. A crusty loaf on a same-day shelf wants vents. A soft enriched loaf in a grocery aisle may want a window and no vents.

Before fixing the window position, check how the carton sits on the shelf and where the aisle light falls. A window on the wrong face shows only the base of the loaf.

A Bag Inside the Carton

Many bread programs run a printed bag or a paper liner inside the box. The bag handles crumb and moisture; the carton handles display and stacking. Moist or enriched breads in particular release more moisture and crumb than a carton interior handles well on its own. Board Choice for Loaf Cartons

• 16 to 18pt SBS (0.016 to 0.018 in): single fresh loaves on a bakery shelf, with full-colour print.
• Kraft board at similar calipers: an unbleached look for artisan loaves.
• E-flute corrugated (about 0.04 to 0.06 in): par-baked loaves and longer delivery runs.
• B-flute corrugated (about 0.10 to 0.13 in): multi-loaf and frozen cases that stack in cold storage.

Printing and Label Panels

Flexographic print in one or two colours suits kraft and corrugated. Offset on SBS handles full-colour photography of the sliced loaf. For corrugated cases that need full colour, a litho-laminated sheet is mounted on the fluted board.

Keep an end panel clear for the bread name, slice count, ingredients and a date sticker. Bread ranges change often, and a clear panel lets one printed carton serve several loaves.

Mistakes to Avoid With Loaf Cartons

• Sizing to the pan instead of the baked loaf: oven spring adds height and overhang. Measure a cooled loaf.
• Sealing a fresh loaf with no vents: trapped moisture softens the crust.
• One substrate for fresh, par-baked and frozen: each state needs different stiffness and moisture handling.
• A window placed without checking the shelf: it has to face the aisle and catch the light.
• One carton length for every loaf: a 9 in loaf slides in a Pullman carton. Keep separate sizes.
• No liner for moist or enriched breads: they shed more moisture and crumb than the carton handles alone.

Minimum Order and Production

MOQ starts from 100 cartons on standard sizes such as pan-loaf and Pullman cartons. Corrugated cases, litho-laminated builds and cartons with bags packed inside can carry a higher floor, confirmed at quoting along with pricing.

Reorders on locked artwork may reduce proofing time because the structure and artwork are already approved, but standard production remains 10–14 business days after artwork approval unless otherwise confirmed.
