What Cereal Cartons Are Made From

The word cardboard covers several very different materials. A cereal box is not corrugated shipping board. It is folding boxboard: a single thick sheet of paperboard, printed flat, cut and creased, then glued along one side seam. The shipping case it travels in is the corrugated part.

Within folding boxboard there are distinct grades. Each one is built from different fiber, coated differently, and behaves differently on press and on the shelf. Packaging glossaries name cereal cartons as a common use for coated recycled board, but plenty of brands choose virgin-fiber boards for print quality or a cleaner fiber story.

C1S means coated one side and C2S means coated both sides. On a cereal carton the inside is rarely printed, so C1S is the usual choice.

Caliper in Points and GSM

Board thickness in North America is measured in points, where 1 point equals 0.001 inch. Outside the US it is often given as weight in grams per square meter. The two do not convert exactly, because two boards of the same thickness can have different density. The figures below come from one converter's chart and are for orientation only.

One packaging guide cites 18 to 24 pt for cereal cartons and another gives an average near 0.022 inch. Recycled coated boards from one mill are offered from about 15 to 32 pt. Treat 16 to 24 pt as a common working range and confirm the exact figure at quote.

Choosing a Caliper

Thicker board stands taller without bowing and resists crushing in a case, but it also weighs more, costs more to ship and needs more force to cut and fold. A short carton with a dense fill can run lighter. A tall family-size carton with light flakes, a window, or a long time in a warehouse stack benefits from more caliper. Ask for a sample carton or a stack test before you lock the board.

How Grade and Caliper Work Together

Grade and caliper are separate choices, but they interact. A weaker recycled grade may need a few more points of thickness to match the stiffness of a virgin board, which narrows the cost gap between them. A stiffer virgin board can sometimes run thinner for the same carton.

• Short, dense fills such as granola in a 9 to 12 oz carton can usually run at the lighter end of the working range
• Tall, light fills such as family-size flakes put more load on the front panel and tend to need more caliper
• Window cartons lose board around the opening, so the remaining panel has to do more work
• Club and value packs often sit in deeper warehouse stacks, which favors stiffer board

Machine fit matters too. Cartoning lines are set for a range of board thicknesses, so ask your co-packer for its accepted caliper range before choosing.

Recycled Board and Mineral Oil

Recycled board can carry traces of mineral oil hydrocarbons, known as MOSH and MOAH, from printing inks on the newspapers and other paper that went into the pulp. A 2013 study found these compounds could migrate from recycled paperboard into dry foods, and in that study a plain inner plastic bag did not stop the transfer into muesli.

Liner and ink suppliers describe several ways brands reduce the risk:

• Barrier liners: some co-extruded liner films are designed to hold back mineral oil and other hydrocarbons; a liner supplier can specify one
• Virgin fiber board: SBS or other virgin boards avoid recycled-fiber residues, at a higher cost
• Mineral-oil-free inks: one ink maker recommends them for food packaging, alongside a functional barrier

Rules on mineral oil differ by country, and the ink maker notes there is no single EU-wide limit. If your recipe or market makes this a concern, discuss the liner, board and ink choice together with your regulatory adviser. Food-contact-appropriate board and liner materials can be specified where required.

Recyclability Trade-Offs

A plain paperboard carton is widely accepted in curbside paper recycling in many areas, but every addition changes the picture. Plastic lamination, large foil areas and plastic window patches can make a carton harder for some facilities to process. Clay coatings are common on recycled cartons and are generally handled by paper mills.

If recyclability matters to your brand, choose an aqueous coating or varnish over plastic lamination, keep foil small, and check claims against the local recycling systems where you sell. We avoid absolute recyclability claims because acceptance varies by location.

Finishes That Suit Each Board

• Aqueous coating: light scuff protection on any grade, with no plastic film
• Matte or gloss varnish: adjusts sheen on coated grades
• Spot UV and foil: clearest on SBS or double-coated recycled board; less crisp on textured kraft
• Embossing: works best on SBS and FBB; textured CUK limits fine detail

Box Styles and Construction Options

• Glued seal-end carton: the grocery standard; caliper must suit the cartoning line
• Tuck-end carton: repeated opening and closing favors a board with good fold endurance
• Window carton: the cut-out weakens the front panel, so a heavier caliper often helps

Mistakes to Avoid When Choosing Cereal Board

• Picking a caliper without a stack or drop check. Test a sample under real case loads.
• Assuming recycled board is automatically suitable. Consider mineral-oil residues and liner barriers.
• Assuming any carton is recyclable. Laminates, foil and window film change that.
• Heavy foil on textured kraft. Natural surfaces hold foil and fine embossing less cleanly.
• No liner specification. The board and the liner work together and should be chosen together.
