Coin Boxes Start With the Coin's Diameter and Thickness

A coin box has one hard job: hold a small, heavy disc so it does not move, then show it cleanly when the lid opens. That depends almost entirely on the recess. Cut it a millimetre too wide and the coin rattles; cut it too shallow and the lid presses the face. Nominal sizes like 2 inch are not precise enough, because the same nominal coin can vary in thickness and edge finish from one program to the next.

We plan from measured coin data: diameter, thickness, edge style, relief height, and whether the coin sits bare or in a capsule. The box style and wrap come after that.

Challenge and Commemorative Coin Sizes

Challenge coins are made to nominal diameters. Coin makers list 1.5, 1.75, 2, 2.25, 2.5, 2.75 and 3 inch as standard options, with 2 inch the most common. Bottle-opener coins usually fall around 2 to 2.25 inches. Thickness is not standard, so measure it; as a planning figure many challenge coins land somewhere around 2.5 to 3.5 mm.

The planning rule is simple: recess diameter equals the coin plus about 1 to 1.5 mm, so the coin drops in and lifts out with a fingertip. Recess depth is usually cut to about two-thirds of the coin thickness, which leaves the top third standing proud for a clean reveal and an easy lift. Where the lid must close flat over a raised rim or high relief, the recess goes to the full thickness plus about 1 mm and a finger notch does the lifting instead. All sizes here are typical planning sizes; final dimensions are set to your coin at quoting.

Edges, Relief and Capsules

Two coins with the same diameter can need different recesses. A coin with a raised rim, a diamond-cut or rope edge, or high 3D relief needs a deeper cut so the lid clears the highest point. Cut-out and odd-shaped coins need a die cut to the outline instead of a round hole.

Many collectors want the coin to stay in a clear capsule. Capsule makers commonly group ring-fit capsules by coin diameter, in bands such as 13 to 19 mm, 20 to 25 mm, 26 to 32 mm and 33 to 42 mm. In that case the box recess is cut to the capsule's outside diameter, not the coin. Tell us the capsule you use and we size around it.

• Bare coin in EVA foam: the tightest hold; best for challenge coins that are handed over and handled.
• Bare coin in flocked foam: a soft surface around the coin for presentation boxes.
• Capsule in foam cradle: the coin stays sealed; common for collector and dealer packaging.
• Paperboard insert with slot: a light option for event coins meant to be taken out and carried.

Single-Coin and Multi-Coin Layouts

A single coin sits centred in a square box. For sets, the box grows with the coin count and the layout: a row of three, a grid of six, or a tray of more. Leave about 6 to 10 mm of foam between recesses so the coins do not touch and each one can be lifted out. A finger notch beside each recess makes removal easier without scratching the face. Large display cases for dozens of coins exist, but most custom programs stay with single coins or small sets of three to ten.

Box Styles by Use

Coin programs tend to fall into three contexts, and each points to a different box.

• Challenge coin presentation: a rigid lift-off or hinged box that fits a pocket or desk. Coins are handed over in person, so a tight foam hold matters more than a window.
• Commemorative and award coins: a hinged or magnetic rigid box with the program name inside the lid and room for a small certificate or card.
• Collector and dealer packaging: a window box or a box holding a capsule, so the coin can be seen without opening anything. Volume event coins can go into a printed paperboard tuck box where rigid construction is not needed.

A hinged box stands open on a shelf; a lift-off lid travels better in a bag. Match the style to whether the coin will be carried, presented or displayed.

Board, Wrap and Inserts

Coins are dense, so a box that flexes lets them shift. Rigid greyboard around 1.5 to 2.5 mm thick is the usual shell, wrapped in smooth printed paper, linen-texture paper, wood-grain printed paper or leatherette. EVA foam inserts for coins typically run around 6 to 10 mm thick, enough for the recess plus a solid base. A satin or flocked lining can face the foam where a softer look is wanted. Foam gives a firmer hold; flocked or velvet-faced surfaces look softer but can let a thin coin slide if the recess is generous. For high-relief coins, choose foam and a deeper cut.

Branding and Personalisation

The lid of a single-coin box is small, so a foil-stamped emblem or a debossed mark reads better than full printing. The inside of the lid is the surface people read first when the box opens; use it for the program name, a date or a short line. Recipient names can go on a printed insert card, a foil-stamped line, or an engraved plate fixed to the lid. Variable names across a run are quoted per program. Mistakes to Avoid When Sizing a Coin Box

• Ordering to the nominal size. A coin sold as 2 inch can measure slightly over or under; send calipered numbers.
• No thickness figure. Without it, the recess depth is a guess and the lid may press the coin.
• Ignoring edge and relief. Raised rims and 3D designs need extra depth.
• One recess for mixed coins. Different coins in one program need their own cuts.
• No finger notch. A snug coin with no way to lift it gets pried out and scratched.
• No space for paperwork. Certificates and cards need a lid pocket or a tray underneath.
