How a Die Cut Box Is Made

Every die cut box starts as a flat sheet. The sheet is printed first, then pressed against a cutting die: thin steel rules bent to the outline of the blank and set into a plywood or similar base. One press stroke cuts the outline, creases the folds and punches any windows or holes.

Rubber pads around the rules push the board back off the knives, and stripping tools knock out the waste from windows and corners. What comes off the press is a flat blank that folds, and in some styles is glued at one seam, into the box. Because the shape lives in the die, an odd outline costs little more per unit than a plain rectangle once the die exists.

Most custom box programs, especially those with heavy board or detailed shapes, run on flatbed. Rotary pays off on long, repeat runs of thinner stock.

Board Grades and How They Cut

The board decides how clean the cut is and how wide the crease has to be. These are typical grades; we confirm the board against your product weight at quoting.

Kraft paperboard and recycled-fibre boards cut on the same rules as SBS; the brown face changes the print result more than the die. Paperboard caliper varies by about plus or minus 5 percent between lots, and corrugated varies more. That is one reason exact inside dimensions are confirmed on a sample.

Cut, Crease and Perforation Rules

• Cutting rule: a sharp rule that cuts right through the board for the outline, windows and slots.
• Creasing rule: a blunt rule that presses a fold line into the board. On corrugated it has to compress the liner without breaking it.
• Cut-score rule: a rule ground on one edge that cuts part way through, used for tight folds in heavier board.
• Perforating rule: a notched rule that leaves small bridges, used for tear-away strips and opening panels.

Corners that crack along a fold usually come from grain running the wrong way, a crease that is too shallow or too deep for the board, or heavy ink and lamination sitting right on the fold.

Tolerances You Can Expect

On corrugated, a die-cut part is often within plus or minus 1-3 mm of the drawing, depending on the machine and the board. Board stretch, crease crush and thickness variation all play a part. Folding carton board holds tighter.

Two habits keep this from becoming a problem. Design inserts and dividers with a little clearance rather than a press fit. And keep logos and small type a safe distance inside the cut line, with background color running past it as bleed, so slight print-to-cut drift never trims a brand mark.

For a new structure we cut a plain or printed sample from the dieline before the production die is approved. You fold it, load your product and check the fit, the closure and how the panels line up. Changes at this stage cost a redrawn dieline, not a new production die.

Die Cut Box Styles and Shapes

• Tuck end boxes: straight or reverse tuck folding cartons for retail shelves.
• Auto-bottom boxes: a pre-glued base that pops into place, used for heavier cartons.
• Mailer boxes: one-piece corrugated with side flaps, commonly built to FEFCO 0427.
• Tray and sleeve: an inner tray with a printed outer sleeve.
• Pillow boxes: curved creases that fold into a pillow shape for small accessories.
• Hanger boxes: a die-cut hang tab built into the top panel for peg display.
• Custom-shaped boxes: outlines cut around the product silhouette or brand mark.

Shapes fall into a few families: simple geometric changes such as rounded corners or bevels, product silhouettes, brand-mark outlines, structural features such as handles and hang tabs, and combinations of an outline with a window. Each one affects die cost, registration and panel strength, so we review the shape before quoting.

Windows, Handles, Locks and Inserts

A window is cut in the same stroke as the outline and can be backed with a clear film patch. Keep it clear of fold lines, since a window too close to a crease weakens the panel and the fold wanders.

Carry handles and hand holes can be cut into end panels; whether they suit the load depends on the board and the contents, so we review them case by case. Printing and Finishing Around the Cut

Folding carton board prints by offset or digital. Corrugated prints by direct flexo for bold graphics or by litho-lamination for photographic art. The printing methods for custom packaging blog compares these methods.

Finishes need to respect the die. Heavy lamination can lift or crack at a cut edge or a tight crease, so we stop it short where needed. Mistakes to Avoid With Die Cut Boxes

• Artwork not built on the dieline: logos land on folds or get trimmed at the cut.
• Ignoring board thickness at folds: inside dimensions shrink at every fold on corrugated.
• Windows too close to a crease: the panel bows and the fold wanders.
• Tabs with no clearance: they tear during assembly instead of locking.
• No prototype for a complex shape: a shaped die should be sampled before a full run.
• One die for several sizes: each size needs its own die, so plan multi-SKU programs around that.

Each new structure or size needs its own cutting die. Send your product dimensions, contents weight, preferred style and board, and quantity. We return a dieline with cut, crease and perforation lines marked, and a structural sample for new shapes. Standard production runs 10–14 business days after artwork approval. Reorders on locked artwork may reduce proofing time because the structure and artwork are already approved, but standard production remains 10–14 business days after artwork approval unless otherwise confirmed.
