Custom Happy Meal Boxes for Your Brand
A kids meal box is a one-piece handle-top carton: the two roof panels fold up and lock into a carry handle, and the base folds square underneath. Common planning sizes run from about 6.4 x 4 x 3.75 inches for a snack and side up to about 7 x 4 x 4.5 inches for a main, a side and a small toy. We build them in 14–24pt SBS for bright full-colour activity art, 14–18pt kraft for a natural look, and litho-laminated E-flute for heavier family combos. Cartons ship flat and set up at the counter. MOQ starts from 100 on standard sizes.

How a Handle-Top Kids Meal Carton Works
The shape most people picture as a kids meal box is a barn-style carton: a rectangular base, two sloped roof panels, and a handle formed from the board itself. When the roof panels fold up, die-cut tabs interlock at the top to make the carry handle and close the box in one move. There is no separate handle to attach and no glue at the counter.
Because the handle is part of the lid, the box only stays shut while the tabs stay engaged. That makes three things matter more than on an ordinary carton: the stiffness of the board, where the handle sits over the load, and how much the contents weigh. Get those right and a child can carry the meal from the counter to the table with one hand.
Before set-up, each carton is a single flat blank. Flat blanks stack tightly in a back room and are folded into shape at the counter, so storage space stays small even for a large program.
Kids Meal Box Sizes and What Fits
The table shows typical planning sizes taken from stock handle-top cartons. Exact dimensions are set to your menu items at quoting, because a wrapped main, a side cup and a toy bag can be packed several ways.
| Carton | Typical planning size (L x W x H, in) | What it usually holds | Board to start from |
|---|---|---|---|
| Compact handle-top, kraft | About 6.4 x 4 x 3.75 | A wrapped snack main and one side | 14–18pt kraft paperboard |
| Standard kids meal carton | About 6 x 5 x 4 | Main, side and a small bagged toy | 16–18pt SBS |
| Tall barn-style carton | About 7 x 4 x 4.5 | Main, side, toy and a fruit pouch | 18–24pt SBS |
| Family or sharing combo | Set to contents | Two mains and shared sides | Litho-laminated E-flute (about 1.0–1.5 mm) |
The fixed point is the base footprint. Measure the wrapped main lying flat, add the side container beside it, and leave a gap for the toy bag. Height comes from the tallest item plus the slope of the roof panels, which take up space near the top.
Handle and Closure Construction
- Interlocking barn handle: the two roof panels carry die-cut tabs that slot together. On some builds the handle also folds down flat after locking, so filled boxes stack on a pass shelf.
- Auto-lock bottom: a pre-glued base that snaps square when the carton opens. It suits warm mains and heavier combos because the base cannot fold in under load.
- Tuck-top carton: a simpler box without a handle for lighter snack portions served at the table.
- Window panel: a die-cut opening, with or without film, that shows the toy or frames a printed character.
- Divider insert: a paperboard partition that keeps a side cup upright and away from the main.
Position the handle over the centre of the load. A handle that sits off the centre of gravity tilts the box when lifted, which spills sides and puts stress on one locking tab.
Board Choice and Handle Strength
The handle is the weakest point of the carton, and caliper decides how much it can take. One point equals 0.001 in, so 18pt board is 0.018 in thick.
- SBS (solid bleached sulfate), 14–24pt: a white coated face for bright, detailed kids artwork. Lighter weights suit snack boxes; heavier weights suit a full meal with a drink.
- Kraft paperboard, 14–18pt: an unbleached brown look that suits natural or casual brands. Colours print duller on brown stock, so illustrations need bolder outlines.
- Recycled CCNB: a cost-led board for high-volume programs with simpler artwork.
- Litho-laminated E-flute: a printed sheet laminated to fluted board for family combos where paperboard alone would bow.
Thin caliper under a heavy combo is the usual cause of torn handles. If the meal includes a drink or two mains, move up the range or switch to E-flute. Compare substrates in the packaging materials catalog.
Activity Print Zones and Artwork
Children handle a kids meal carton for the whole meal, so the panels get more attention than most packaging. Many programs treat the panels as an activity sheet: a maze on one side, a colouring panel on another, a spot-the-difference or word puzzle on the back, and the brand on the roof.
- Uncoated or lightly coated colouring panels: crayons grip a matte surface better than a high-gloss coating, so leave the colouring zone matte.
- Large type and simple shapes: young readers need big letters and clear outlines, not fine print.
- Fold-aware layout: keep puzzles and faces away from score lines and the handle tabs, where they would crease or be cut.
- Inside print: the inner surface can carry a hidden message or game, revealed once the meal is eaten. Inside print adds cost, so it is usually saved for flagship programs.
- Seasonal artwork swaps: keep one die line and change the activity artwork for holidays or promotions.
Full-colour offset suits detailed character art on SBS; one- or two-colour flexo suits kraft. Browse accent options on the printing and finishing options page.
Food Contact, Liners and Toys
Most programs wrap the main and serve the side in its own cup, so the printed carton is a carrier rather than a food surface. Where food does touch the board, a grease-resistant liner or coating can be specified, and inks and coatings suited to the intended contact can be chosen. We confirm the right combination against your menu and contact time at quoting.
Toys and giveaways should travel in their own bag, separate from food. Toy safety and age labelling sit with the toy supplier, not the carton, so plan panel space for any notice the toy program requires.
Set-Up, Storage and the Counter Routine
Kids meal cartons are assembled during service, often by the same person taking orders, so the fold sequence matters. An auto-lock base removes one step: the carton opens from flat and the bottom snaps square on its own. Staff then load the main first, the side beside it, the toy last on top, and close the roof.
Keep flat blanks in their cases until needed, in a dry spot away from fryers and dish areas. Paperboard that picks up moisture loses stiffness, and the handle tabs are the first place it shows. For busy periods, some teams pre-open a small stack of cartons before the rush; handle-top boxes with a fold-down handle can be stacked once packed, which helps on a crowded pass.
Who Orders Custom Kids Meal Cartons
- Independent quick-service and family restaurants building a signature kids menu.
- Multi-location groups standardising one carton and one artwork set across sites.
- Food trucks and stadium concessions that need a one-hand hand-off at the window.
- Birthday party venues, schools and event caterers serving one boxed meal per child.
Related formats for dine-in and takeaway sit on the food packaging industry page.
Mistakes to Avoid With Kids Meal Cartons
- Oversizing the carton. Contents slide to one end and the handle lifts unevenly.
- Thin board under a heavy combo. The handle tears where the tabs lock.
- Printing the inside where food sits unwrapped. Keep inside print to areas the food will not touch, or use a liner.
- An off-centre handle. The box tips when a child lifts it.
- Artwork that ignores the folds. A maze printed across a score line becomes unreadable.
- Small type. Activity text that adults can read is often too small for children.
MOQ, Production and Quoting
MOQ starts from 100 units on standard sizes; windows, inside print, dividers and E-flute builds can raise the floor. Pricing depends on quantity, board, print and finishing, and we quote it against your spec.
Send the dimensions of the wrapped main and side, whether a toy rides along, board preference, handle style, artwork plan and quantity to The Printing World at sales@theprintingworld.com or +16133831487.
Reorders on locked artwork may reduce proofing time because the structure and artwork are already approved, but standard production remains 10–14 business days after artwork approval unless otherwise confirmed.
Why brands run their custom box programs through us
We manufacture across the full range of custom box formats from one supplier — corrugated mailers, paperboard folding cartons, rigid setup, specialty die-cut. Brands that consolidate with us avoid the coordination tax of running multiple suppliers across product lines. MOQ starts at 100 units across most styles, so launch quantities and SKU expansions don't get blocked by minimum-order penalties. Design support and digital proofing may be available depending on order details. Standard production runs 10–14 business days; Any accelerated timeline should be confirmed during quoting.
Frequently Asked Questions
The two roof panels of Custom Happy Meal Boxes carry die-cut tabs that interlock at the top, so the handle and the closure are the same part. As long as the board is stiff enough and the load sits centred under the handle, the tabs stay engaged. Heavier meals need a thicker caliper or an auto-lock bottom.
