Fit the Box to the Sachet

A tea carton is measured from the inside out. The count printed on the front matters less than the shape of what fills it. Twenty flat paper bags in individual envelopes stack into a slim brick, while fifteen pyramid sachets need a deeper, squarer cavity because each one holds its leaf in a three-sided pocket.

That is why every tea quote starts with three facts: the sachet format, the count per box, and whether each bag carries its own envelope. Loose-leaf programs swap the count for the tin or pouch that holds the leaf. Those inputs set the footprint, and the footprint then decides the board, the opening and the print layout.

Tea Box Sizes by Count and Sachet Type

The table shows typical planning sizes drawn from retail tea cartons on the market. Use them to budget shelf space and artwork; exact dimensions are set from a stacked sample of your own bags at quoting, because envelope paper, tag length and fold style all move the stack.

Why pyramid sachets need a deeper box

A pyramid sachet is made from mesh, often nylon or a plant-based PLA material, folded into a tetrahedron so whole leaves have room to open. That loft is the selling point, and it is also why pyramids never stack flat. A carton cut from a flat-bag template will crush them at the tuck.

Plan pyramid programs around a footprint closer to the 15-count box above, then confirm with a packed sample. If the pyramids should stand upright in rows, a paperboard tray keeps them from tipping and losing shape in transit.

Loose leaf: size to the container

Loose tea varies widely in density. A fluffy white tea takes up far more space per gram than a tightly rolled oolong, so a box sized to a weight alone will either rattle or refuse to close. As one reference point, a 4 oz tea tin is commonly rated for about 100–125 g depending on the leaf.

We size the outer sleeve or rigid box to the tin or pouch you already fill, with a small clearance on each side so it slides in without scuffing the print.

Board Choice: SBS, Kraft, Rigid or E-Flute

Most tea-bag cartons run on 14–18pt folding board. One point equals 0.001 in, so 18pt board is 0.018 in thick. The substrate decision comes down to print, the weight of the stack, and how the box travels.

• SBS (solid bleached sulfate), 14–18pt: a white coated face for full-colour botanical artwork and fine type such as steep times. Our usual pick for retail flat-bag cartons.
• Kraft folding board, 14–18pt: an unbleached brown face for herbal and organic lines. It suits one- or two-colour artwork; deep colours print duller on brown stock, so proof dark designs before committing.
• Rigid chipboard with a printed wrap: for loose-leaf gift boxes and samplers that should feel substantial in the hand. Rigid boxes ship assembled, so they take more storage and freight than flat-packed cartons.
• E-flute corrugated (about 1.0–1.5 mm): for subscription and direct-ship tea boxes that travel without an outer shipper. Shelf cartons do not need it.

A 25-count or 50-count carton puts more weight on the tuck flap, so those usually move to the heavier end of the caliper range. See the packaging materials guide for board samples and weights.

Openings, Inserts and Windows

How a customer reaches the first bag shapes the die line as much as the size does.

• Reverse or straight tuck end: the standard for 10- to 20-count retail cartons, easy to reclose on a pantry shelf.
• Auto-lock bottom: keeps a heavier 25- or 50-count stack square while the line fills from the top.
• Tear-open dispenser front: a perforated panel that turns the carton into a dispenser for hotel rooms, office kitchens and cafe counters.
• Window patch: shows pyramid sachets or a colourful blend. It takes print area from the panel, so plan ingredient and brewing copy around it.
• Paperboard trays and dividers: hold pyramids upright and split a sampler into cells; 6 to 8 sachets is a common gift-set count.
• Lid-and-base or magnetic flap rigid box: for gift sets of loose-leaf tins or sampler trays.

If the cartons are overwrapped in film after packing, tell us at the quote stage. The wrap adds bulk at the corners, and the carton needs square, tight folds for the film to tension cleanly.

Where Freshness Actually Comes From

The outer box is not the barrier. Aroma and moisture protection depend on the inner layer: the foil or film envelope around each bag, a sealed pouch for loose leaf, or a lidded tin, together with how well it seals and how the tea is stored. The carton shields that layer from crushing and light, carries the brand, and holds the label copy.

Because the carton rarely touches the leaf, its board is chosen for print and structure. Where a component does contact tea directly, such as a liner sheet or a tray holding unwrapped sachets, food-contact-appropriate materials can be specified where required, and we confirm them at quoting.

Printing and Finishing on Tea Cartons

Tea packaging carries more copy than most cartons its size: blend name, ingredients, steep time and water temperature, net count, barcode and origin notes. On a face little more than 3 in wide, that calls for a clear hierarchy and type sizes that stay readable.

• Digital printing suits short runs and seasonal blends where each design needs only a few hundred cartons.
• Offset CMYK suits a stable core range where colour must match across reorders.
• Matte lamination or aqueous coating protects the face from scuffing inside shipping cases.
• Foil stamping, spot UV and embossing are optional accents for a blend name or logo, most at home on rigid gift lids.

Mistakes to Avoid When Specifying Tea Cartons

• Sizing on count alone. Twenty pyramids and twenty flat bags need different boxes, so send the sachet type with the count.
• Measuring one bag instead of a stack. Envelopes compress unevenly; measure the full count stacked as it will be packed.
• No clearance for overwrap. Film over a carton that is already tight bunches at the corners.
• A loose tuck on a heavy stack. 25- and 50-count cartons can open in transit unless the tuck and board suit the weight.
• Expecting the carton to hold aroma. That job belongs to the envelope, pouch or tin.
• Dark, dense artwork on kraft. Deep colours lose saturation on brown board, so review a printed proof.
• A new footprint for every blend. Mixed sizes complicate shelving and inserts; share one footprint across the range.
