Size the Box by the Meal Build

A lunch box is not sized by the main item alone. It is sized by the whole build: the main, every side container, the napkin and cutlery pack, and how those pieces sit next to each other. A wrap, a 4 oz side cup and an apple need a different floor plan from a lidded salad bowl and a dressing cup, even if both fill the same lunch order.

The quickest way to spec one is to lay the full meal out on a table as it will be packed, measure the footprint and the tallest item, and add clearance so lids close without pressing on food. That layout then decides the box style, the board and whether you need a divider.

Lunch Box Sizes and Meal Fit

The jump from 3 in to 4 in deep is the most common sizing decision. Standard side cups and wraps fit the 3 in box; domed salad bowls, stacked containers and bottled drinks standing upright push you to the 4 in version or a two-piece box.

Box Styles and When to Use Each

• Handled cabin box: the roof panels fold up and lock into a carry handle. It suits boxed catering lunches handed out at conferences, training days and site visits, where people carry the box away.
• Tuck-top meal box: a closed carton for single-serve lunches sold from a deli fridge or packed into a delivery bag. Flat lids stack neatly.
• Two-piece base and lid: for deeper meals or presentation-led lunches where the lid lifts off completely.
• Bento compartment box: fitted dividers or a die-cut insert keep a warm main away from a chilled side and fruit.
• Window lunch box: a die-cut panel with clear film, so the meal is visible in a chiller without opening.
• Grazing or sharing box: a wide, shallow format for group orders and picnic spreads.

Board and Material Trade-Offs

One point equals 0.001 in, so 18pt board is 0.018 in thick. The right board depends on the weight of the meal, the print you want and how far the box travels.

• Kraft paperboard, 14–18pt: the casual, natural look most cafes want. It prints cleanly in one or two colours and is usually the more economical of the two boards.
• SBS (solid bleached sulfate), 14–24pt: a white face for full-colour menus, photography and corporate branding.
• Recycled CCNB: a cost-led board for high-volume school, hospital and event programs.
• Coated or liner-backed board: for hot or oily meals that would mark plain stock.
• E-flute corrugated (about 1.0–1.5 mm): for deep catering boxes, hot-bag delivery and tall stacks on a buffet table. It holds stack height better than paperboard, at the cost of more storage space.

Hot Meals, Grease and Dressings

Cardboard can carry a hot meal for a short service window, but the board alone is not a barrier. A grease-resistant lining or a parchment liner can be specified for oily or saucy mains, and coatings without intentionally added fluorochemicals can be requested where required. How well any lining performs depends on the food, its temperature and how long it sits in the box, so confirm with your menu and contact time.

Dressings and sauces are the most common source of stained boxes. Serve them in a separate lidded cup, and use a compartment insert so the cup stays upright. Hot food in a closed box also releases steam; for warm mains, ask about vent slots in the lid.

Printing and Label Space

Lunch boxes are read on a desk or a buffet table, so the lid and front panel carry most of the brand. Keep a clear, unprinted or light-coloured patch for allergen stickers, order labels or name tags; catering teams often label every box by hand.

• One- or two-colour flexo on kraft for a clean logo at lower print cost.
• Full-colour offset on SBS for photography, menus and corporate event branding.
• Aqueous coating to protect print from fridge condensation.

Packing Day and Delivery Stacking

Boxed lunch orders are usually packed in one push, often dozens or hundreds at a time, so the box has to set up quickly. Handled and tuck-top styles fold from flat in a few moves; two-piece and bento builds take longer and need more table space. If your team packs large orders against the clock, choose the simplest style that still fits the meal.

Think about how the boxes travel. Catering crates and insulated bags have fixed inside dimensions, and a lunch box that is half an inch too long can mean one fewer per crate on every trip. Mistakes to Avoid When Ordering Lunch Boxes

• Sizing from the main only. Side cups and cutlery packs set the footprint as much as the main does.
• Dressing loose in the box. Unlidded sauces leak into board; cup them and hold the cup upright.
• Plain stock for oily food. Specify a grease-resistant lining or liner instead.
• No load test on the handle. Pack a full meal, drink included, and carry it before approving the sample.
• Guessing compartment sizes. Measure each container and portion before cells are cut.
• No space for labels. Busy all-over print leaves nowhere to put an allergen or name sticker.
