Dessert Boxes Built Around the Cup, Not the Other Way Round

Most dessert programs that sell portions do it in disposable cups: mousse, trifle, panna cotta, parfait, pudding, tiramisu. The cup is bought first and the box has to fit it. When the carton is guessed at, cups slide into each other, domed lids get crushed, and cream ends up on the inside of the lid.

We work in the other direction. You send the cup spec and the counts you sell, and the carton is drawn around a grid of cups with a cavity insert holding each one. The result is a box that sets up flat, fills quickly on the line and keeps four or six desserts level on the way home.

Typical Planning Sizes for Dessert Cup Boxes

The table below uses three common stock cups as reference points: a 3 oz rectangular mini cup (about 3.25 x 2 x 2 in), a 4 oz round cup (about 2.75 in across the rim and 1.75 in tall) and a 6 oz round cup (about 3 in across and 2.75 in tall). Inner sizes follow one simple rule: cups across times rim width, plus 0.25 in between neighbouring cups and 0.25 in at each wall. Height is the lidded cup plus 0.25 to 0.5 in of headroom.

These are typical planning sizes worked out from stock cup dimensions. Your final dimensions are set from your own cup and lid at quoting, because two 6 oz cups from different makers rarely share the same rim or taper.

Why a Stock Bakery Box Often Fails

A common stock windowed bakery box measures 8 x 8 x 2.5 in. Four 4 oz cups fit its footprint with almost two inches of spare room, so they slide unless something holds them. Four 6 oz cups will not fit under its lid at all, since the cup alone stands 2.75 in before a dome is added. That gap between stock sizes and real cup grids is the main reason dessert programs move to a custom carton.

Inserts: What Keeps Cups Upright

An insert is the part of a dessert box that does the real work. Without one, a lidded cup has a small base and a high centre of gravity, so a single brake in traffic tips it.

• Die-cut cavity insert: a flat paperboard panel with round or rectangular holes sized to the cup body just under the rim. The rim rests on the panel, the cup hangs in the hole, and nothing touches the dessert surface.
• Folded divider grid: slotted paperboard strips that form open cells. It suits mixed sets where one cell holds a cup and another holds a wrapped mini tart or bar.
• Fold-in cup holder: holder panels cut into the carton itself that fold down on setup, so there is no loose insert to stock or assemble.
• Tray and sleeve: a shallow tray with cavities slid into a printed sleeve, handy for counters that want to show the desserts when the sleeve is pulled.

Cavity holes are cut to the cup wall at the height where the insert sits, not to the rim. Because cups taper, a hole sized for the rim lets the cup drop too far and lifts the lid into the carton top.

Board Choice for Dessert Cartons

Board weight follows the load. A box of two small cups carries very little, while six filled 6 oz cups add up to real weight sitting on one base panel and one insert.

• SBS paperboard, 14 to 16 pt: bright white surface for full-colour print, fine for 2 to 4 cups.
• SBS paperboard, 18 to 24 pt: stiffer base and insert for 6 or more filled cups, and for long handles where the carton is carried by its lid.
• Kraft paperboard: natural brown look that suits one- or two-colour logos; check stiffness against the cup count.
• Rigid chipboard, two-piece: lid-and-base gift sets for events or corporate orders where the box is kept.
• E-flute corrugated: only as a delivery outer for several dessert cartons, not as the printed retail box.

Chilled desserts sweat when they leave the fridge. A coated or laminated board copes with that condensation better than uncoated kraft, and food-contact-appropriate liners or cups can be specified where a dessert sits directly on board. Window, Closure and Finish Options

A window sells the layers in a parfait or trifle, but placement matters. A window directly above a glossy topping picks up glare and smears if the cup shifts. Many dessert bars set the window on the front face so the side of the clear cup shows instead.

• Closures: tuck-top auto-bottom for fast setup; two-piece lid and base for gift sets; sleeve over tray for counter display; carry handle cut into the top for 4 and 6 cup boxes.
• Windows: clear film over a die-cut opening, or an open cut-out with no film where the cups are already lidded.
• Finishes: matte or gloss aqueous coating on everyday cartons, lamination for scuff resistance, spot UV on a logo, and foil reserved for gift sets. Soft-touch film usually belongs on the gift tier only.

Printing Inside and Out

The outside panels carry the brand, flavours and handling notes. Printing the inside of the lid is a simple way to add a message the customer sees on opening, and the insert itself can carry a flavour key so each cavity is labelled. CMYK on SBS gives photographic flavour images; one- or two-colour print on kraft keeps a hand-made look. All print runs from the same dieline, so adding a flavour key does not change the structure.

Mistakes to Avoid with Dessert Cup Boxes

• Measuring the rim but not the lid. A domed lid can add a good deal of height; size height to the lidded cup.
• Ignoring taper. Cavities sized to the rim let cups sink and lids rise.
• Cutting cavities for an empty cup. Filled cups bow slightly; test with a filled sample.
• One carton for dense and light items. A dense, heavy cup beside an airy mousse rocks the insert; group by weight or add a divider.
• A top window over a shiny topping. Move the window to the side or use an open cut-out on lidded cups.

Specialty builds such as two-piece rigid gift sets, multiple insert patterns in one order or foil on several panels raise the floor, and we confirm that at quoting. Send one filled sample cup or its spec sheet, the counts you sell and your artwork, and we return a dieline with the cavity grid marked for approval.

Reorders on locked artwork may reduce proofing time because the structure and artwork are already approved, but standard production remains 10–14 business days after artwork approval unless otherwise confirmed.
