Swimwear Box Sizes: Footprints, Measuring, Size Runs

Swimwear is easy to box badly because the suit is so small. This guide covers the common swimwear box footprints, how to measure a folded suit, how construction changes the working size, and how to run a full size range without a die for every size.

Why Swimwear Sizing Starts With the Fold

Swimwear is one of the easiest garment groups to box badly, because the suit itself is so small. A folded bikini disappears in a carton built for a cover-up, and a one-piece jammed into a bikini carton creases on arrival. The box is sized by the flat-folded footprint plus shallow depth for the fold stack and any backer card, not by the suit's size on a hanger.

This guide covers the common swimwear box footprints, how to measure a folded suit, and how to run a full size range without a separate die for every size.

Common Swimwear Box Footprints

Most programs settle on a few footprints matched to what they sell rather than a long range:

  • Bikini and two-piece: the most compact footprint, for a folded top and bottom

  • One-piece: a slightly deeper fold stack for a folded one-piece or swimsuit

  • Trunk and board-short: a wider footprint for men's swim shorts

  • Set and cover-up: a larger footprint for a swim set, rash guard, or cover-up

These are starting points. A high-cut one-piece in a heavier fabric folds thicker than a light bikini, so two suits in the same size on a hanger can need different depths in the box. The footprint follows the fold, not the label.

How to Measure a Folded Suit

The cleanest way to size a swimwear box is to fold the suit the way it will ship and measure the result. Lay the folded suit flat and take three numbers: the length and width of the folded footprint, and the height of the fold stack at its thickest point. Add a little clearance on each so the suit slides in without forcing, plus room for a backer card if the program uses one.

If you would rather not measure, tell us the suit style, the fabric weight, and how many folds it takes, and we size the box around that. You can print on a standard box size or build a fully custom footprint when a suit folds unusually, with the materials guide covering the board behind each footprint. The custom boxes category shows related footprints that can share proportions across a range.

Swimwear Box Styles and How They Affect Size

The construction changes the working size as much as the suit does. A folding carton holds close to the fold footprint with little extra. A window box keeps the same outline but needs a clear panel placed where the suit print shows. A corrugated mailer adds wall thickness from the flute, so the outside grows a little for the same inside. A sleeve or belly band is sized to wrap the fold rather than enclose it, and a two-piece rigid box runs slightly larger because the lid and base nest.

Picking the style early keeps the sizing honest, since a mailer and a folding carton with the same inside footprint do not have the same outside dimensions or the same freight cube.

Running a Full Size Range

Swimwear sells across a size run, and a separate box die for every size gets expensive fast. The common answer is to group sizes into a small number of footprints and let labeling do the rest.

A printed size panel on an end flap reads in a stack, and a size sticker applied at packing lets one carton serve several sizes from a single die. Many brands run two or three footprints across an entire size curve, sizing each to the largest fold in its group so smaller suits still seat cleanly. Keeping the footprints proportional also helps the boxes stack and ship as a tidy family rather than a mismatched set.

Sizing for the Channel

Where the box goes shapes the size too. A DTC mailer can run a touch more clearance because it absorbs handling on its own, while a retail carton stays tight so it presents cleanly and stacks on a shelf. A capsule drop that packs a set needs depth for the stacked pieces plus any divider or band. Matching the footprint to the channel keeps freight and shelf presentation both working, which the apparel packaging industry page covers across formats.

Custom Printed Swimwear Boxes with Logo

Sizing and branding meet on the same panels. Once the footprint is set, custom printed swimwear boxes with logo placement carry the mark, the size system, and the collection artwork across every box in the run. A printed size panel can live alongside the logo so the carton reads both as the brand and as a specific size on the shelf.

Full-color CMYK holds the print consistent across footprints, so a bikini carton and a one-piece carton in the same line look like one family even at different sizes. The finishes catalog page shows finishing that carries across a size range without changing the structure.

Common Mistakes to Avoid

  1. Sizing by hanger size: the box follows the folded footprint, not the label size. Measure the fold.

  2. Ignoring fabric weight: a heavy one-piece folds thicker than a light bikini. Size depth to the thickest fold in the group.

  3. One die per size: group sizes into a few footprints and use a printed panel or sticker for the rest.

  4. Forgetting the backer card: a card adds length and depth. Include it in the measurement.

  5. Mixing construction and size blindly: a mailer and a folding carton with the same inside are not the same outside. Pick the style before locking dimensions.

Order Swimwear Boxes by Size

To size a swimwear box, send The Printing World the suit style and fabric weight, the folded dimensions if you have them, the construction you want, how many sizes the program runs, and your size-labeling preference, along with your target quantity. Our team will review the details and provide a quote and proofing guidance once the specifications are confirmed. Reach us at sales@theprintingworld.com, or +16133831487.

For planning, standard production remains 10–14 business days after artwork approval unless otherwise confirmed, and the minimum order quantity starts at 100 units.
